What an AC Drive Is

An AC drive is an electronic device that controls the speed and torque of an alternating current motor by varying the frequency and voltage supplied to it. It is also called a variable frequency drive, or VFD, and in some industries it is simply known as an inverter.

The drive receives a fixed AC supply from the grid or plant distribution system and converts it into a controlled output. The main components inside are the rectifier, a DC bus, an inverter stage, and a control board. The operator interface lets you set speed, acceleration, and protection parameters.

How AC Drives Work

Induction motor speed is proportional to the frequency of the supply voltage. The synchronous speed is calculated as 120 times the frequency divided by the number of poles. When the drive reduces the output frequency, the motor slows down.

Voltage and frequency must change together. Keeping the ratio of voltage to frequency constant maintains magnetic flux in the motor. At low speeds, the drive adds a voltage boost to produce enough starting torque.

Two Main Control Platforms

V/f control is the open-loop method. It sets the voltage and frequency according to a predetermined curve and is simple, robust, and suitable for most fan, pump, and compressor applications. Vector control uses a closed-loop algorithm, often with an encoder, to regulate torque and speed with much higher accuracy. It is used on cranes, elevators, extruders, and machine tools where the load changes quickly.

Why Use AC Drives

The strongest reason to use an AC drive is energy savings on variable speed loads. Centrifugal fans and pumps follow the affinity laws: power changes with the cube of speed. Reducing speed from 100 percent to 80 percent changes power input to roughly 51 percent of the original value. A 90 kW fan running at 70 percent speed draws about one third of the power it would need at full speed, and compared to damper control the savings are typically in the 40-60 percent range.

Beyond savings, a drive also improves process consistency. Mixers, extruders, and textile machines rely on stable speed to keep product quality repeatable. In extrusion, a small speed variation creates a line thickness difference that ends as waste material. The controlled acceleration feature reduces mechanical stress on belts, gearboxes, and couplings, which lowers maintenance costs and increases equipment life.

Direct-on-line starting draws six to eight times rated motor current. A drive limits inrush current to as low as 1.5 to 2 times rated current, reducing voltage sag on the plant line and mechanical shock to gears, belts, and shafts.

Types and Applications

AC drives are usually grouped by output voltage. Low-voltage drives cover 200-690 V and are used for motors from a few hundred watts to about 500 kW. Medium-voltage drives cover 2.3-11 kV and serve high-power motors in the megawatt range.

Common industrial applications include:

• Centrifugal pumps and fans in water treatment, HVAC, and boiler systems
• Air compressors in plants with large pressure variations
• Mixers, centrifuges, and agitators in chemical and food processing
• Elevators, gantry cranes, and hoists that require smooth speed changes

How to Select an AC Drive

Start from the motor nameplate, not from a catalog. The drive rating should be based on motor current rather than motor power. For variable torque loads such as fans and pumps, the drive can often be the same size as the motor. For constant torque loads, leave a margin of one or two drive sizes above the motor rating.

The load torque characteristic is the first thing to identify. Variable torque loads have torque that rises with the square of speed. Constant torque loads deliver the same torque across the speed range, and constant power loads reduce torque as speed rises.

Other factors include ambient temperature, altitude, and the type of enclosure. Most drives are derated above 40 degrees Celsius and above 1000 m altitude. If the motor cable is longer than 50 m, ask about an output reactor to protect the motor winding from reflected voltage spikes.

If the drive needs to be monitored from a PLC or SCADA, check what communication interface is available. Dusty, humid, or chemically aggressive environments call for a higher ingress protection rating or a proper enclosure.

Installation and Procurement Considerations

Harmonic distortion is a common issue when several drives feed from the same transformer. Adding a line reactor or a DC choke reduces the current distortion and is usually a low-cost way to meet local power quality limits.

Braking: if the load can overhaul the motor, for example a crane lowering a load or a conveyor stopping with a heavy burden, you need either a dynamic braking resistor or a regenerative unit.

Never forget documentation and after-sales support. Ask for the user manual, electrical drawings, and the setup software in the language your technicians use.
